The IBC safety handbook

Everything we've learned about moving, stacking, and storing IBC totes in seventeen years — minus the stuff that would get us in trouble with our insurer. Read this before you crack a pallet.

Moving with a forklift

A full 275-gallon tote weighs approximately 2,400 lb — well within the capacity of a standard 4,000-lb warehouse forklift, but close enough to be respected. A few rules:

  • Center the forks. The tote's pallet has clear 4-way entry, but its center of gravity is high. Off-center forks will tip it if you turn fast.
  • Keep the mast back 5–10 degrees. Never carry with the mast pitched forward.
  • Maximum travel speed with a full tote: 3 mph. Walking pace.
  • Never lift by the cage. The cage will flex, deform, and eventually fail — we see this every month in totes we buy back.

Stacking limits

  • Max two full totes stacked on flat, level, load-rated floor. Not on mud. Not on asphalt in summer.
  • Max three empties stacked, and only if the top tote is capped.
  • Don't mix sizes. A 275 on top of a 330 will shift as the bottom tote deflects.
  • Outdoor UV: single-stack only, ideally under cover.

Pre-use inspection checklist

  1. Cage: no visible bends, welds intact, no rust through the bar.
  2. Pallet: no rotted stringers, forklift-entry slots clear.
  3. HDPE wall: no visible cracks, no opaque milkiness where there shouldn't be.
  4. Valve: opens and closes smoothly, handle intact, gasket seated.
  5. Top cap: threads clean, gasket present, vent clear.
  6. Label: content-of-origin visible, UN31A cert current.

Static electricity — the thing nobody checks

Flammable liquids in an HDPE tank can accumulate a static charge during transfer — enough to produce an ignition spark under the wrong conditions. If you're transferring gasoline, diesel, ethanol, or solvents, bond and ground the tote to your pump with a continuous copper wire clip before you open the valve.

This is the rule most people skip. We have never heard of a fire at a customer who grounded their tote. We have heard of two at customers who didn't.

Cleaning

  • Water-soluble residues: warm water, detergent, brush agitation, thorough rinse.
  • Oils and grease: hot water (>140°F), degreaser, re-rinse.
  • Fuel residues: send it to a reconditioning yard. Don't attempt in-place.
  • Mystery residues: see above. Don't attempt in-place.

Storage temperature

HDPE embrittles below about –10°F (–23°C) and softens meaningfully above 140°F (60°C). For cold climates, insulate outdoor totes or bring them into a heated bay. For hot-fill applications, stay below 140°F for the liquid and limit hold time at temperature.

Disposal (if it ever comes to that)

Don't dumpster a tote. Don't. We'll pick it up or point you toward someone who will. The HDPE has value and the alternative is a bottle in a landfill for 400 years.
